Apparel & e-commerce

In e-commerce the box is part of the delivery cost

A mailer that is 2 cm too tall can push a parcel into the next dimensional weight tier. On ten thousand shipments that is not a packaging detail — it is a line in the margin.

Dimensional weight is the design brief

Couriers charge on the greater of actual weight and volumetric weight, calculated from the outer dimensions. That means the useful question is not “how big should the box be” but “what is the smallest box the garment will compress into without creasing”. Those are different answers, and the second one is worth money.

Returns change the design

In apparel, return rates make the second opening as important as the first. A mailer sealed with permanent glue that tears the printed surface on opening cannot be reused, and the customer resealing it in a torn box is the start of a damage claim. A self-locking structure or a resealable strip costs marginally more per unit and removes that whole sequence.

  • Structure that opens without destroying the print.
  • Size marked on the outside, so a return can be matched without opening.
  • No loose inserts to lose — anything that has to be returned with the garment should be held in place.

Where plastic still wins

For retail rather than courier, a clear PET box at 0.35–1.15 mm shows the product and keeps its shape on a shelf in a way a folded carton does not. For accessories — belts, socks, small leather goods — a printed card plus a thermoformed tray is lighter and cheaper to ship than a rigid box, and still presents properly.

One honest note on sustainability claims: a paper mailer is not automatically the lower-impact choice. It depends on the fibre source, the recycled content and the transport weight, and a heavier paper box can carry more embodied carbon than a light plastic one. If the claim has to survive scrutiny, the basis needs to be defined before the format is chosen.

Send one garment and the courier tier

With those two we can propose a size that sits just inside the tier rather than just over it.
